What Actually Moves At A Merch Table
Bands consistently over-order the wrong thing. The pattern we see across custom band merch runs is that one strong design outsells three mediocre ones, and that the shirt people buy is rarely the one the band likes best.
Tour shirts with dates on the back sell hard on the night and become worthless the day the tour ends. Undated custom band shirts sell slower per night but sell forever, online and at every future show. Black outsells everything else on band merch by a wide margin, usually two or three to one. It hides beer, it flatters everybody, and it matches what people already wear to shows. A second colorway is worth carrying, but make it the minority of the run, not half.
Size spread is where money gets stranded. Custom band t-shirts sell heaviest in large and XL. Ordering an even spread across small through 2XL leaves you carrying smalls for years. Weight the run toward the middle and large sizes and you will sell through faster on the same number of shirts.
Finally, price it in whole dollars. Twenty-five dollars moves faster than twenty-three at a dark merch table where nobody wants to count change between sets.

Hoodies, Hats, and the Rest of the Merch Table
Custom band shirts are the volume item, but they are not usually the margin item. A custom band hoodie sells for two to three times a tee and costs nowhere near that much more to produce, which is why acts that add a small hoodie run to their band merch order almost always keep doing it.
The catch is cash. Hoodies tie up more money per unit, so the right move on a first tour is a deliberately small run, often twenty-four pieces, printed with the same artwork as your custom band tees so you are not paying a second setup. Screen printing the same separation onto both shirts and hoodies keeps the whole custom band merch order cheap.
Embroidered hats work differently. A stitched logo cap has no dates, no tour, and no expiry, so it sells at every show for years. Keep the design simple, since fine detail does not survive at cap-front embroidery size. Custom band merch hats are the closest thing to permanent inventory an act can carry.
Longsleeve tour shirts are worth it in autumn and winter routing and dead weight in July. Order them to the season you are actually touring in rather than to the season you are ordering in.
